Project Scope: Replacement of an existing inverted 4-ply built-up roof with a new 2-ply SBS modified bitumen system while retaining the existing ballast, along with cleaning, priming, repairing, and coating the building’s aging sloped metal roof.

PROJECT OVERVIEW

A new client in Markham contacted Industrial Roofing Services Limited with two separate roofing concerns at their building. The existing inverted flat roof had developed several ongoing leaks, while the sloped metal roof was also approaching the end of its service life and needed to be refurbished.

Rather than replacing both roofing systems outright, we worked with the client to develop an approach that addressed the problems with the inverted roof while allowing the existing river rock ballast to be retained and reused. At the same time, the sloped metal roof could be cleaned, repaired, primed, and recoated to give the aging surface a new finish.

The flat roof work focused on replacing the existing inverted 4-ply built-up roof with a new 2-ply SBS modified bitumen roofing system, providing the building with a completely renewed flat roof replacement. The sloped metal roof was then refurbished with a new jet black thermoplastic rubber coating. The client also chose to update the building’s appearance by replacing the perimeter sheet metal flashing with a jet black finish to complement the newly coated metal roof.

WORK COMPLETED

Our crew completed the flat and sloped roofing work, which included:

  • Removing the existing inverted 4-ply built-up roof system
  • Rebuilding the perimeter detail and installing new 2-ply SBS modified bitumen flashings
  • Installing the new 2-ply SBS modified bitumen roof membrane
  • Installing a separation sheet over the new membrane
  • Installing new 2-inch XPS insulation
  • Installing a new Fabrene fabric layer over the insulation
  • Reusing the existing river rock ballast over the completed inverted roof assembly
  • Replacing the perimeter sheet metal flashing with a jet black finish
  • Cleaning and preparing the existing sloped metal roof surface
  • Repairing fastener holes in the metal roofing
  • Priming the prepared metal using the manufacturer-specified product
  • Applying a new jet black thermoplastic rubber coating to the sloped metal roof

New Roofing System Installed

  • Flat Roof Membrane: The existing inverted 4-ply built-up roof was replaced with a new 2-ply SBS modified bitumen roofing system. New SBS modified bitumen flashings were also installed as part of the rebuilt perimeter detail.
  • Inverted Roof Assembly: Following membrane installation, a separation sheet was placed over the new roof system, followed by new 2-inch XPS insulation. A new Fabrene fabric layer was then installed before the existing river rock ballast was returned to the roof.
  • Sloped Metal Roof Coating: The existing metal roofing was thoroughly cleaned and prepared before fastener holes were repaired. The prepared surface was primed with a manufacturer-specified product and finished with a new jet black thermoplastic rubber coating.
  • Perimeter Sheet Metal: The existing perimeter sheet metal flashing was replaced with new jet black flashing, giving the building a consistent finish between the flat roof perimeter and the newly coated sloped metal roof.

Project Challenges & Solutions

1. Replacing the Leaking Inverted Roof While Retaining the Existing Ballast

The building’s inverted roof had several ongoing leaks and required replacement, but the existing river rock ballast was still available for reuse. The new roof assembly was therefore completed in stages, with the new 2-ply SBS modified bitumen system installed first, followed by the separation sheet, 2-inch XPS insulation, and Fabrene fabric layer. The existing ballast was then reused over the completed assembly rather than replaced.

2. Refurbishing an Aging Sloped Metal Roof

The sloped metal roof was nearing the end of its service life and required more than simply applying a new coating over the existing surface. Our crew first cleaned and prepared the metal, repaired the fastener holes, and applied the manufacturer-specified primer. Once the surface was properly prepared, the new jet black thermoplastic rubber coating was installed.

PROJECT OUTCOME

The project addressed both of the building’s roofing concerns with a combination of replacement and refurbishment. The leaking inverted 4-ply built-up roof was replaced with a new 2-ply SBS modified bitumen system and rebuilt perimeter detail, while the existing river rock ballast was retained and reused as planned. The sloped metal roof was also refurbished with a new coating, completing a major upgrade to the building’s commercial roofing system.

The sloped metal roof received a complete surface preparation, fastener repairs, manufacturer-specified primer, and new jet black thermoplastic rubber coating. Along with the new jet black perimeter sheet metal flashing, the work gave the building a significantly refreshed appearance while addressing the aging condition of both roofing systems.
